Well I think I will give the silicone a shot and see how they do.

Is there any chance of salvaging the
2N5088 transistors as now the legs are too short? Can I make the legs longer with some heavier gauge capacitor leads or is that a waste of time? They are cheap enough just hard to justify another 4.99 shipping charge from Mouser.

On the other hand is doesn't make much sense to go through this whole overhaul and not do the upgrade even if it ends up being a $5 dollar mistake

For just plain reliability reasons I would replace the short leaded 2N5088's. When orderin 10 cent parts get a few extra. I usually get a few hundred extra..

Quick question about the PL 2000. My Mouser order came in with a handful of capacitors. I read in another thread that some people have changed the two polar lytics in series for a single non polar (ie polypropylene). I think the two caps were replaced with a single 5 uf in another thread. I was wondering if I could replace with a NP Nichicon Muse 4.7uf I have lying around or would getting a 5uf poly be more optimal?

Every 2000 I've ever done on the output coupling caps I've stood up radial Nichicon KZ Muse 4.7 uf/25 volters. The leads are to short on a film cap . That works pretty good actually.

Thermal Interface Material
Opinions vary on Bergquist Sil-Pad 400 vs mica and grease. I only use Sil-Pads as it is a very good thermal interface material (TIM) from the industry leader in TIM material. They are so close in thermal transfer both right about 0.9W/m-K that it does not matter thermally. The grease tends to get everywhere and when it comes to solderability of the transistor leads to the boards, having grease on them is not a good thing for board soldering or sockets. The Bergquist pads are not inexpensive so do not look at their use as the cheap option.

Note:
Only use Sil Pads and the 400 or better material. Bergquist is the undisputed leader in thermal management materials. They have run extensive testing on their products and have supporting data. The entire power industry relies on the Bergquist thermal materials in multi kilowatt power applications. Do not rely on good thermal performance of run of the mill pads found coming out of China on Ebay. They are not the same.

At the end of the day, do what makes you feel good but technically both are very good solutions.
Had no clue they were so close in TT. Seems the cleaner and easier way to go.

No sweat Scott, he does that to me all the time. A new member a month or so ago got a kit from Joe and the member said Joe recommended sil-pads, to which I replied "Oh no he doesn't" which of course was WRONG. Can'e EVER out guess that guy....

I was getting tired of wiping that white goop off of everything.

We use a lot of Bergquist product in our power products, the name is almost universal. I reviewed all the spec's and when they came up equal, I decided to make the switch. You can get even better Bergquist materials than the one that is equal to the mica and grease (the Sil-Pad 400) but they do not standardly die cut them like they do with the 400 material. You have to go to someone like Orion and have them water jet them out of the base Bergquist stock. Very pricey proposition in low volume.

Is there a recommended torque value on these Joe? I read about the orginal Sil-Pads that Phase Linear used and IIRC it was important to get the proper torque on the fasteners for best heat transfer results.

We use silicon grease at work and it can be messy. The Berquist material looks promising as a substitute for a couple of our applications.

I apply 5 in-lbs of torque for 6-32 screws in this application Nav.

RE silpads, I've never used anything but them. I've mentioned this here and there a few times, usually with the acknowledgement that I'm the minority. I've never had one cause a fault to the heatsink. I also never reuse them.

A few years ago I bought roughly 10,000 of the 400's. I also got a few 1000 of a green silpad that I haven't been able to identify. It has a similar texture to the pink one P/L used at one time. I also cleaned out the vendor of a few 1000 kaptons.

Does anybody know what the green ones are?
